overlander- thanks for the tips. i was using my low watt soldering iron for electronics, which was taking a long time. i finaly got it done but it's not as nice as i wanted, i'm tempted to redo it using my higher watt iron. i do all the things you described. (i read the back of the soldering iron package and other soldering tools to learn how) it took some filing to clean up the ugly soldering and i polished it a little. nice and shiny! i posted pictures this morning. let me know if you think it's ok.
about the gear box, unfortunately i don't have much more money to put into this. any idea where to get a higher gear ratio worm gear? i'll get one of those gear boxes for my next one!
i plan on getting a small vise (o got the ok for this a while ago, but do to snow and other priorities, it's beend delayed) this weekend, so i'll try to get the spur gear off then, thanks for the how-to.

off topic, sorry
nothing new for my project tonight. i spent a couple of hours working on my ultimate light set for my overland. i installed the 4 white leds for the light bar in a peice of 3/32x3/16 brass tube i had handy!
tested the headlights and lightbar.

I checked out your frame. It looks great. Bending and soldering rectangle tube is a beeotch. Your Overland lights look good too! A very clean install and wireing job. Being a perfectionist is good. An old retired modeler guy once told me that someone is always looking at your work. Before he told me that, my stuff was sloppy.

How did you attach the knuckle control points to the bearings?

shucks! thanks man  , and one more thing, this u-joint is made of 2mm steel shaft which is way much stronger than brass, twisting this out-of -shape is close to impossible for such a small rc truck  , how did i attach the control points on the bearing?.. i used this brass tube that came along with my 1/10 Tamiya TB-01 long suspension set (it's a spare parts for my 1/10 rally car), this tubes have a hole that is exactly the same size as the ballbearing i used, then i solder the control points on the brass tubes then secure the bearing inside the tube with a quick drying CA.

:ö: here is the simpliest way of making a steering knuckles for all-wheel-drive truck, but with this design, you cannot adjust camber.
